What is Blister Card?

A blister pack is two materials working together: a thermoformed cavity, usually PET, RPET or PVC, vacuum-formed to the shape of the product, and a printed paperboard card it is heat-sealed or glued to. The card carries the branding, barcode and hang hole. The cavity holds and protects.

Because the seal has to be broken to reach the product, blister packs are inherently tamper-evident, which is why they are standard for hardware, batteries, electronics accessories and over-the-counter goods. The trade-off is that the mixed plastic-and-board construction is harder to recycle than a single-material pack.

Considerations

Mixed materials complicate recycling. Plastic and board must be separated by the customer to recycle either properly.

Tooling up front. Each cavity shape needs its own form tool, so short runs carry a setup cost.

Plastic content. Harder to justify for brands positioning on sustainability, unless RPET is used.

Awkward to open. A firmly sealed blister can frustrate customers without scissors to hand.

Blister packs sit lower on sustainability than all-paper formats because they combine plastic with board, and most customers bin them together. Specifying RPET for the cavity and keeping the plastic as small as the product allows is the meaningful improvement.
