Mailer Boxes with Tear Strip.

Usually the perforation is too strong for the board or runs the wrong way against the flute, so the tear wanders and breaks off. A strip that snaps mid-pull is worse than having no strip, because the customer ends up reaching for a knife on a half-torn box. Perforation pattern, the shape of the pull tab and flute direction all change how cleanly it runs.

We tune the perf to the board you've chosen and check it on a filled sample.

A second strip carries a line of adhesive under a release liner, so the customer can close the same box again for a return. The first strip opens the mailer on arrival. When something goes back, they peel the liner and press the flap down without any tape.

For shops with a steady flow of returns this saves sending a separate return pack, and an easy send-back tends to make buyers more comfortable ordering in the first place.

Yes, once the strip is pulled it can't be put back, so an opened box is obvious at a glance. That makes the format useful as tamper evidence, and it helps when a customer disputes what arrived. A plain tuck mailer can be opened and closed again without a trace, which this one can't.

If you want the customer to notice the seal before opening, print a short line on the strip itself pointing it out.

Not when the perforation tension is set correctly, and getting that tension right is the real engineering in this format. The strip has to hold through sorting, conveyor drops and stacking, then let go cleanly when someone pulls the tab. E-flute is our standard board for it, and a double-wall option is there for heavier contents.

We test tear behaviour on a real filled box, because a flat drawing won't tell you how the perf behaves under load.

Start with a clear arrow or a short line showing where to pull, then plan the interior print, since the tear reveals it. Directional graphics on the tab stop customers attacking the box from the wrong corner. A logo or message along the strip band gets seen during the pull itself.

Full interior print in CMYK is available. The exterior can be flexo on kraft or litho-laminated for photographic work, with matte or gloss lamination.

We most often make them at 9 × 6 × 3 in and 12 × 9 × 4 in, measured inside, but any size can take a strip. The perforation runs around the box at a set height, so depth matters more than on a plain mailer. A strip placed too close to the base leaves a shallow tray that the contents tip out of.

Runs start at 500 units per design, which matches the minimum on our other mailers. The perforation is cut in the same die pass as the box, so adding a strip doesn't raise the minimum. Above that we can go up to 100,000 on one order.

If you can't decide between single and double strip, sample both before splitting the quantity between them.

A physical sample is ready in 5 to 7 business days, and we'd always check the tear on one before bulk. Fill it the way you'll ship it and have someone who hasn't seen it pull the strip. Full production then takes 7 to 10 business days after proof approval, or 5 to 7 on a rush.
