Sizing & dieline.
We cut Hat Packaging to a dieline built around your product instead of pulling a stock size off the shelf. Send us the length, width and height of the item (or the item itself) and we return a measured dieline, free, before you commit to anything.

Pricing & minimums.
We price Hat Packaging per specification rather than from a fixed list, because the same build in two different finishes can land at very different numbers. Below is what actually moves the price, so you can shape the spec before you request a quote.
The single biggest lever. Unit cost falls sharply as volume rises, because setup and tooling spread across more pieces.
Board weight and stock choice change both the raw material cost and the shipping weight of the finished run.
Foil, spot UV, embossing and soft-touch each add a pass on press. One or two lift the box; five compound the cost.
Full-bleed print inside and out costs more than a one-sided design on natural stock.
Foam, moulded pulp, velvet pillows, magnets and ribbon are priced per piece on top of the box itself.
Standard production is the base rate. Rush moves you up the production queue and carries a surcharge.

Everything you need to know about Hat Packaging.
Round is the classic and resists pressure from every side, while square ships and stores better. A cylinder spreads a knock around its whole wall, which is why millinery boxes have been round for so long. Square boxes stack neatly, fit shipping cartons without wasted space and are simpler to build stiff.
For a shop handing over hats in person we'd go round. For e-commerce we'd go square with a proper crown insert.
A crown form or ring insert supports the hat from inside, so stacking pressure lands on the box and not the hat. A hat has no structural strength of its own, and a crushed crown rarely recovers its shape. The box walls are built in rigid board or heavy corrugated to carry the load.
For shipping we add crush zones, empty space engineered between the hat and the outer walls that absorbs impact first.
The brim rests on a flat platform cut to its full diameter, so it is supported all the way round. A brim left hanging over a gap droops under its own weight, and once a curl sets it stays. The platform sits at the height where the brim naturally falls.
Because many customers keep the box for storage, the platform also protects the hat for months on the shelf afterwards.
Use a cap form box that holds the front panels up and keeps the curve of the bill. Caps travel badly in poly mailers, where the front panels fold in and the bill gets flattened. A form insert fills the crown and a shaped rest supports the bill.
Our cap size is about 8 x 8 x 5 inches. Streetwear labels often go for bold full-colour CMYK on the outside.
Millinery boxes lean traditional, with ribbon handles, foil marks and ivory or pastel wraps for bridal and occasion hats. An art paper wrap over rigid board gives the finish a customer wants to keep. Cap boxes go the other way, with loud streetwear graphics, spot UV and bold colour on matte lamination.
Since so many hat boxes are kept for storage, we'd spend a little more on the finish here than on most apparel packaging.
We need two numbers, the crown height and the brim diameter at its widest point. The box is sized from those plus clearance for the insert and some air around the brim. Our standard brimmed size is 13 x 13 x 7 inches, which takes a typical fedora-sized hat.
Large brims or tall crowns get a custom size, and we'll draw the dieline and insert free of charge.
The smallest hat box order we run is 500 pieces. Round and square formats share that minimum, as do cap boxes. The largest runs go to 100,000.
For a bridal or occasion range, it's sensible to sample the insert with your largest brim before the bulk order goes in.
Turnaround is 7 to 10 business days from the signed proof, with a 5 to 7 business day rush if the date is tight. Hats vary so much in crown and brim that we'd always make a sample first. That takes 5 to 7 business days, and the fee is credited against your production order.
